One of them is casting in cold-hardening mixtures. CTS, as industry experts say, is full process management, control of working time, production, and casting quality.

What are cold-hardening mixtures?

Cold-hardening mixtures are mixtures that harden in air, in the tooling and outside it under the action of gaseous, powder and liquid hardeners or catalysts. Casting in cold-hardening mixtures is used to produce castings of any configuration from black and colored alloys. Cold-hardening mixtures can be easily adapted to any production requirements, quality (including purity, dimensional and mass accuracy, product type), investment opportunities, environmental and climatic conditions, and personnel qualifications.

LLC “Ukrfavorit” has been helping enterprises switch to casting in cold-hardening mixtures for 16 years. CTS allows you to produce castings using technologies based on the use of synthetic resins. “Ukrfavorit” is a practicing company that has conducted more than 1.5 thousand tests at 500 enterprises in the country. Thanks to its efforts, starting from 2008, more than 200 Ukrainian foundry enterprises out of 640 have already mastered this type of casting. Ukrainian foundries say that CTS is a universal method that allows you to reduce the cost of production by using a chemical reaction instead of gas and automating the process instead of a large staff.

Types of chemical processes

CTC processes are divided into Cold-Box processes (used for the manufacture of rods) and No-Bake processes (used for the manufacture of molds). No-Bake processes consist in the polymerization of resins under the action of various types of hardeners. The process is due to the occurrence of an exothermic reaction, its dynamics are influenced by the reactivity of the binder, the “strength” of the catalyst and temperature.

There are several types of NO-BAKE molding processes:

Alpha-set process – alkaline system;

Pep-set process – phenol-urethane system;

Furan process is an acid curing system.

COLD-BOX processes include:

Amin process and Resol-CO2 process.

In Ukraine, the two No-Bake processes are most widely used: Alpha-set – used by 37% of enterprises and furan – 50%. The relatively new pep-set process is used by only one percent of enterprises in Ukraine. The use of Resol-СО2 and Аmin-processes in Ukraine is 6%.

Features of HTS processes, their advantages

The method of casting in cold-hardening mixtures is based on the properties of the sand-resin mixture to harden under the influence of a catalyst. In this case:

Surface cleanliness is ensured, the accuracy of the geometric dimensions of the casting is maintained, and high quality of products is achieved;

There is no deformation during mold production, the number of defects is minimal;

By using simpler equipment, the cost of production is reduced;

It becomes possible to automate the process of making mixtures;

Energy consumption is reduced due to the absence of a drying operation;

The complexity of finishing operations is reduced.

Other types of casting: PGS (casting in sand-clay mixtures), LVM (casting using investment models), LGM (casting using gasified models), LPT (pressure casting)

A significant part of Ukrainian casting (about 95%) is obtained using classic sand-clay and cold-hardening mixtures. The remaining 5% of the volume is divided among other types of casting.

Sand-clay mixtures (SCM) are used for the manufacture of molds and rods. They consist of 3 main components: sand, clay, water. Additional additives are used to improve various properties of the mixture.

The disadvantages of sand-clay mixtures include:

a large volume of auxiliary materials, which means additional production areas and special equipment for their processing;

insufficient accuracy and surface quality of castings, and as a result, large material losses in chips;

complexity and high cost of mechanization and automation of mold manufacturing and casting production;

use of a large amount of bulk materials.

Alternative casting methods are: investment casting, shell casting, metal casting (chisel casting), pressure casting, centrifugal casting. The difference between all these methods is: in the materials used for the mold; in the technology of mold manufacturing; in the conditions of pouring the mold (free pouring and pressure pouring); in the conditions of casting formation (for example, crystallization of the casting metal under the action of centrifugal forces). All this determines the technological capabilities of the casting method and affects the quality of the casting obtained.

Investment casting (ICM). To obtain a casting, disposable, clear, non-separable ceramic shell molds are used. Before pouring the melt, the model is removed from the mold by melting. This type of casting is most often used to obtain castings with thin walls of complex configuration. Each model can be used to obtain only one casting, because in the process of manufacturing the mold it is melted.

Casting from gasified patterns (LGM). To obtain a casting, a pattern is used, which is gasified during the pouring of molten metal into the mold. According to this technology, the models are made of polystyrene foam. During pouring, the metal evaporates the model and fills the vacated volume. Up to 90% of the castings can be used without mechanical processing.

Die casting (DDC). A method in which an alloy is formed into a casting under high pressure. It is used for non-ferrous alloys due to their low melting point and for some steels. This method allows for the production of large-area castings with thin wall thicknesses (less than 1 mm).

Comparing all types of casting processes, industry experts prefer the CTS process, which is characterized by a modern level of management, obtaining qualitatively new shape characteristics, which leads to dimensional accuracy and versatility. The environmental friendliness of the CTS process is achieved by reusing sand and resins as binders.

Georgy Sarkisyan, Head of the Technical Department of Ukrfavorit LLC, speaking about the HTS process, notes the modern level of computerization and management of the casting process, obtaining technological properties of the mold, which lead to better surface quality, dimensional accuracy, and versatility.

The owner of LLC “Ukrfavorit” LLC, Olena Isayeva, sees the mission of her company in making casting easier and products better. “An enterprise that uses advanced technologies and modern materials in its work achieves high productivity in a short time, a minimum number of collaborators involved, their safety and environmental friendliness of the production process,” says Olena Isayeva. “We have been working with foreign partners for 16 years, have been to Poland, Denmark, Germany, England, visited dozens of enterprises with the HTS process. Each workshop employs 50-60 people, the human factor is minimized, and the automation of processes and technologies is perfect. That’s what we should strive for.”

To implement the HTS process in production, investments are certainly required. It is inefficient to work with materials used in HTS on old equipment and with old capacities. It is very important to maintain the temperature regime in the workshop, because the efficiency of the casting process depends on it. If the owner of the enterprise still decides to invest and modernize, then in the near future he will receive a reduction in the cost of the products produced. The HTS process does not use gas, but there is a chemical reaction that allows you to produce products in any time intervals.

The use of HTS is the future of every enterprise that is moving forward, ready to master new markets and technologies, an enterprise that thinks about its future, wants to earn in Europe, where there is always a need for high-quality products. The company “Ukrfavorit”, as an expert in the foundry industry, provides assistance and support at all stages of the implementation of the HTS process, in particular, participates in the preparation of production, up to launch, provides technological support and helps to find personnel, provides consultations on the modernization and procurement of equipment, supplies and high-quality materials for foundry production.

We are confident that we need to create the future today so that tomorrow we can experience all the benefits of using the HTS process in production.

E-mail: info@ukrfavorit.com.ua
Call: 0800 33 92 85 (free of charge)
Ukrfavorit Press Service

Get a consultation

In foundry production, as in any other, in order to achieve the optimal ratio of “product quality – cost – expenses”, it is necessary to change the approach to the technological process, switch to the use of modern materials, and introduce advanced technologies.
